A full overlap box, also called an FOL box or full overlap slotted container (FEFCO 0203), is a corrugated shipping box whose outer flaps completely overlap when closed. The overlapping flaps provide an additional layer of protection across the top and bottom of the package, making the style useful for heavy, narrow, fragile or high-value products.
PM Packaging manufactures custom full overlap boxes based on your product dimensions, packed weight, shipping method, stacking requirements, printing and internal-protection needs.
FOL stands for Full Overlap. In an FOL corrugated box, the outer flaps extend across the full width of the opening and overlap one another when the box is closed. The structure is also known as a full overlap slotted container (FEFCO 0203).
Understanding the structural difference between a standard box and a full overlap container:

Outer flaps meet directly in the center. Single-face laminated (SFL) corrugated board with full-bleed offset printed graphics.

Outer flaps extend across the full box width and fully overlap. Single-face laminated (SFL) corrugated board with full-bleed custom graphics and visible fluting.
Single-face laminated (SFL) full overlap corrugated container with full-bleed custom printing compared against a standard SFL regular slotted container.
Use this comparison to decide which structure fits your supply chain.
| Consideration | Full Overlap Box (FOL) | Regular Slotted Container (RSC) |
|---|---|---|
| Typical product | Heavy, narrow, fragile or valuable items | General lightweight and medium-weight products |
| Top & bottom protection | Increased overlap coverage (double layer) | Standard flap coverage (meet at center) |
| Stacking requirements | Better suited to demanding stacking & LTL freight | Appropriate for standard pallet distribution |
| Material usage | More corrugated material (~20–40% extra flap board) | More material-efficient standard layout |
| Shipping environment | Parcel, freight and demanding multi-touch logistics | General parcel and uniform pallet shipping |
| Cost | Generally higher due to extra board area | Generally lower base material cost |
| Best reason to choose | Protection, edge reinforcement & extra wall strength | Cost efficiency and general everyday use |
Full overlap boxes can be produced using single-wall or double-wall corrugated construction, depending on the packed weight, box dimensions, shipping environment and stacking requirements.
Single-Wall Corrugated
Ideal for moderate shipping weights where edge protection and corner strength are primary requirements.
Double-Wall Corrugated
Built for heavy industrial items, dense hardware, and demanding long-haul freight operations.
Single-Face Lamination (SFL) Printing
High-graphic litho-laminated exterior printing for retail-ready shelf impact combined with FOL strength.
Custom Inserts & Closure Options
Compatible with corrugated partitions, water-activated tape (VAT), heavy staples, or strapping.
PM Packaging manufactures standard FOL containers as well as tailored structural variants based on customer automated lines and product geometry:
Standard Full Overlap (FEFCO 0203)
Outer flaps overlap completely across both top and bottom panels for 360-degree corner and edge reinforcement.
Top-Overlap Only Containers
Features standard RSC bottom flaps for rapid automated taping with a full-overlap top panel for heavy top-load stacking.
Custom Partial-Overlap Structures
Engineered for specific box width ratios where custom 1"-3" overlapping flaps optimize board usage.
FOL Boxes with Integrated Partitions
Built-in corrugated dividers or custom paperboard inserts designed to protect multi-item sets.
Brake rotors, heavy metal castings, power tools, replacement automotive components, and dense machinery repair kits.
Architectural mirrors, picture frames, glass panels, retail signage, and flat-packed assemblies requiring corner protection.
Countertop appliances, electrical equipment components, dense power supplies, and heavy HVAC installation kits.
Medical devices, electronic sub-assemblies, and Ship-in-Own-Container (SIOC) items validated for parcel carrier networks.
Closure & Security: Full-overlap flaps provide a large closure area that can be combined with tamper-evident tape, security labels, or reinforced water-activated sealing systems.
SIOC Validation: Full-overlap boxes may be considered for ship-in-own-container (SIOC) e-commerce applications when the structure, materials, closure and product protection are validated for the intended distribution environment.
