Co-packers and contract packagers operate at the point where products, packaging materials, labor, equipment, and production schedules must come together.

A packaging component that arrives late, does not fit the product, or takes too long to assemble can interrupt the entire program. Custom packaging for a co-packing operation must accomplish more than creating an attractive finished package. It must support the actual pack-out process, arrive according to the production schedule, accommodate multiple products or SKUs, and perform through distribution and retail handling.

Folding Cartons for Retail and Consumer Products

Folding cartons can provide a compact, printable format for retail products, kits, replacement components, food products, cosmetics, medical products, office supplies, and other consumer goods.

They can be developed with tuck closures, glued closures, auto-lock or crash-lock bottoms, hang tabs, windows, interior partitions, paperboard inserts, tamper-evident features, and product-specific openings.

For co-packers, the carton style should match the required assembly speed and closure method. A simple tuck carton may be appropriate for a short manual program, while a pre-glued or machine-compatible structure may be more suitable for higher-volume production. The graphics, barcode locations, product identification, and legal information should also be coordinated across every SKU.

Corrugated Packaging for Shipping and Distribution

Corrugated packaging may be used for master cases, ecommerce shippers, retail-ready trays, displays, and heavier products. The correct structure depends on product weight, stacking, shipping exposure, case-pack quantity, and pallet configuration.

Single Face Laminated Packaging

Single face lamination, commonly called SFL, combines a printed paperboard surface with corrugated material. This format can be useful when a program needs more structural support than a folding carton but a more refined presentation than a conventional corrugated box.

For co-packers, SFL can sometimes combine functions that would otherwise require multiple packaging layers. The structure may provide the printed appearance of primary packaging while also adding rigidity for distribution. The package should still be evaluated around the actual product load, pack-out method, insert requirements, and shipping environment.

Blister Cards and Retail Packaging

Blister cards can be effective for small products that benefit from visibility, organized peg display, tamper evidence, and printed technical information. Common applications include hardware, small tools, automotive parts, electronics accessories, stationery, and cosmetics.

A blister-card program requires coordination between the printed card, formed blister, sealing method, product orientation, and pack-out equipment. The card coating and blister material must be compatible with the sealing process. The blister cavity must hold the product securely without making loading unnecessarily difficult, and the hang area must support the weight of the filled package.

Inserts for Protection and Product Organization

Inserts can improve product retention, presentation, and pack-out consistency. They may be made from paperboard or corrugated material and can be designed to hold products in place, separate components, protect delicate surfaces, organize accessories, and present products in a planned sequence.

For a co-packing program, the insert should make product placement clear and repeatable. Each component should have a defined position so packers can identify missing or incorrectly placed items quickly. The insert and outer package should be developed together to avoid excess material, poor product fit, and unnecessary assembly steps.

Support for Multi-SKU Programs and Deliveries

Contract packagers frequently manage product families containing multiple flavors, colors, sizes, quantities, models, languages, or retailer-specific versions. A multi-SKU program may involve different printed cartons using the same structure, shared inserts, variation-specific blister cards, and different case-pack quantities.

Deliveries must be coordinated with production. Packaging materials must arrive when the co-packing line is ready to use them. An early delivery may create storage problems, while a late delivery may stop production entirely. The packaging supplier should understand production dates, delivery windows, receiving hours, and SKU separation requirements.

Prototyping Before Production

Physical prototypes can help identify pack-out problems before full production begins. A prototype allows the co-packer and brand to evaluate product fit, insert performance, assembly time, closure security, case packing, and pallet efficiency.

The prototype should ideally be reviewed by the people who will assemble the package. Their feedback can identify difficult folds, unclear loading steps, and components that may slow production. Testing with the actual product is essential, as weight, tolerances, and irregular features often affect performance in unpredictable ways.
