When Can SFL Replace a Heavy Folding Carton?

Heavy folding cartons can be an effective choice for products that need support.

A heavier board grade can improve stiffness, reduce panel bowing, and make the package feel substantial in the customer’s hands. However, increasing paperboard thickness does not solve every structural problem. As a product becomes heavier or the package becomes larger, a folding carton may begin to reach practical limits.

Broad panels may still flex. Bottom closures can carry too much concentrated weight. The carton may become difficult to fold cleanly, and the increased board thickness may not provide enough improvement to justify the added material. This is where single face lamination, or SFL, may provide a better balance.

SFL can offer more rigidity than a conventional folding carton while still supporting precise die cutting, controlled folds, detailed offset graphics, and retail-oriented structures. Modern converting equipment is specifically designed to die-cut, fold, and glue litho-laminated board with the accuracy needed for complex packaging formats.

Litho-laminated SFL board can be die-cut, prebroken, folded, and glued on standard packaging lines. By combining fluted mediums (E-flute or F-flute) with printed top sheets, SFL keeps panels flat and edges square. Dielines must be adapted for SFL thickness, adjusting tab slots, score widths, and fold clearances to ensure clean tuck engagement.

SFL also helps when one package needs to serve as both the retail shelf display and the shipping carton (retail-ready packaging). This reduces packaging material waste, co-packing labor, and freight costs.
