The blister must remain clear and free from distracting reflections, forming marks, or surface defects. The forming should frame the part closely enough to hold it steady without obscuring important details, such as thread pitch, connector pins, mounting holes, or molded part numbers.

Beyond visibility, the blister must also protect the product. Many automotive parts are made from heavy metals, rigid plastics, or precision electronics. The plastic forming must be thick enough to resist punctures from sharp edges and strong enough to support the weight of the part if the package is dropped. For multi-piece kits—such as a sensor with a replacement wiring harness and mounting hardware—the blister can include internal dividers to keep components organized and prevent them from scratching one another.

Organizing Technical Information on the Card

While the blister displays the part, the printed card provides the information required to confirm compatibility. Automotive packaging often requires more technical text than other consumer goods. A single part may fit dozens of vehicle makes, models, and years, or it may cross-reference several original equipment manufacturer (OEM) part numbers. The card must present this data clearly without making the design feel crowded or difficult to read.

The best designs establish a clear hierarchy. The brand, primary part category, and specific part number should be the most prominent elements. Compatibility lists, cross-references, technical specifications, and installation instructions can be placed in secondary positions or on the back of the card. When products belong to a larger family—such as a line of fuses, bulbs, or switches—color coding or consistent graphic layouts can help customers navigate the display and locate the correct section quickly.

Engineering the Structure for Automotive Environments

The physical construction of the blister card must account for the weight of automotive components and the nature of the retail environment. A thin card holding a dense metal bracket or heavy solenoid may bend, tear, or separate from the blister over time. A thicker paperboard caliper or a corrugated card can provide the necessary stiffness, helping the package hang straight and resist damage.

The seal area—the portion of the card where the blister attaches—must be wide enough to maintain a strong bond under the product’s weight. The header area, which surrounds the hang hole, is especially important. A reinforced header or a specialized hang-hole shape can prevent tearing when customers remove and replace the package while comparing options. This ensures the product remains securely displayed rather than falling to the shelf below or becoming separated from its identification card.

Designing for the Pack-Out Process

The blister-card design must also support efficient packaging operations. Automotive parts are often coated in light oils, greases, or rust inhibitors. If these substances transfer to the seal area of the blister card, they can interfere with the heat-seal coating and prevent the package from closing securely. The blister can be designed to capture the part in a way that keeps oils away from the flange, or the pack-out process can include steps to manage the transfer.

If a brand packages a wide variety of parts—such as dozens of different switches or brackets—it may be possible to use a common card size with different formed blisters. This approach reduces the number of card SKUs required, simplifies inventory management, and allows the manufacturer to order cards in larger, more economical quantities.
